The Ultimate Guide to Embroidery Thread Consumption

Running out of thread mid-job is a nightmare. Learn how to calculate exactly how much you need for every single order.

The Math Behind the Spool

It's the question every embroiderer asks: "Will this 5,000-meter cone last for the whole order?"

Guessing has real consequences. Run out of Royal Blue on shirt 43 of 50 and you're either waiting on a supplier or, worse, finishing the run with a slightly different dye lot that your client will absolutely notice under warehouse lighting.

To answer it properly, you need to know the math. The good news: it's simpler than most people think.


The Golden Rule: 5.5mm per Stitch

On average, one embroidery stitch consumes about 5.5mm of thread (top thread only). This accounts for the thickness of the fabric and the travel between stitches.

  • 1,000 stitches = ~5.5 meters of thread.
  • 10,000 stitches = ~55 meters of thread.
  • 100,000 stitches = ~550 meters of thread.

This is the industry rule of thumb, and it's accurate enough for ordering decisions. If you want to be conservative (and you should be on tight jobs), use 6mm per stitch to build in a safety margin.


Calculating for an Order

Let's say you have an order for 50 shirts. The logo has 8,000 stitches. 5,000 of those stitches are Royal Blue.

  1. Total Blue Stitches: 50 shirts × 5,000 stitches = 250,000 stitches.
  2. Total Thread Needed: 250,000 × 5.5mm = 1,375,000mm.
  3. Convert to Meters: 1,375 meters.

Verdict: A standard 5,000-meter cone of Royal Blue is enough. You will have ~3,600 meters left over.

The step most people skip

Notice that we calculated per color, not for the whole design. This is the single most common mistake.

A design with 8,000 total stitches might break down as 5,000 blue, 2,000 white, and 1,000 gold. The blue cone does five times the work of the gold cone. If you calculate with the total stitch count and divide evenly, you'll over-order gold and run short on blue.

Cone Sizes: What You Actually Get

A single 5,000-meter cone will run roughly 180 shirts with a 5,000-stitch logo in that color. That's why shops keep core colors (black, white, navy, red) in the largest cones available and buy accent colors small.


Bobbin Thread: Don't Forget the Bottom

Bobbin thread consumption is typically 1/3 of the top thread usage.

So if you use 1,375 meters of top thread, you will need about 458 meters of bobbin thread.

Bobbin math matters more than people expect, because bobbins run out mid-design, not neatly between jobs. A pre-wound bobbin holds roughly 120-135 meters, which is about 65,000-75,000 stitches. On a heavy 15,000-stitch left-chest job, that's a bobbin change every 4-5 garments.

Practical tip: if you're running a machine unattended, count bobbin changes into your time estimate. Twelve bobbin swaps on a 100-piece run is real labor, and most shops never bill for it.


Factors That Change the Math

  • Tension: Loose tension uses more thread. A machine running slack top tension can burn 10-15% more thread than a properly tuned one.
  • Fabric thickness: Thick fleece takes more thread to travel through than thin cotton. Heavy fabrics push consumption toward 6.5mm per stitch.
  • Stitch length: Long satin stitches use less thread per mm of coverage than short tatami fills. A design that's mostly satin columns behaves differently from a heavy filled crest.
  • Trims and thread breaks: Every trim wastes a few centimeters. A badly pathed file with 200 jumps wastes noticeably more than a clean one with 20.
  • 3D puff: Puff uses roughly double the thread of a flat design the same size, because stitches have to travel over foam.

Thread Type Changes the Cost, Not the Length

Length calculations stay the same; what you pay per meter doesn't:

Metallic is the one that quietly ruins margins. It costs several times more and forces you to slow the machine down, which inflates labor. If a design has metallic accents, price them as a separate line item.


The Cost Per Thousand Stitches

Here's the number that actually belongs in your pricing:

At roughly $0.004-$0.008 per meter for quality 40wt polyester, and 5.5 meters per 1,000 stitches:

Top thread ≈ $0.02-$0.04 per 1,000 stitches. Add bobbin (~1/3) and you're at roughly $0.03-$0.06 per 1,000 stitches all-in.

So a 10,000-stitch logo consumes about $0.30-$0.60 of thread. That sounds trivially small, and that's exactly the trap. Thread is cheap; the machine time to run those stitches is what costs money. How Much to Order (with a safety margin)

For a production run, order using this formula:

Cones needed = (Stitches in color × Garments × 6mm) ÷ Cone length in mm × 1.15

The 6mm (instead of 5.5) and the 1.15 multiplier cover thread breaks, test sew-outs, tension variation, and the simple fact that you never want to finish a run on the last 20 meters of a cone.

Worked example: 200 caps, 6,500 stitches of white per cap.

  • 6,500 × 200 × 6mm = 7,800,000mm = 7,800 m
  • ÷ 5,000 m cone = 1.56 cones
  • × 1.15 = 1.8 → order 2 cones

Common Mistakes That Blow Up Estimates

  1. Forgetting the sew-out. Every new design gets a test run: a full design's worth of thread plus 10-15 minutes of machine time before production even starts.
  2. Ignoring dye lots. Ordering "just enough" means your top-up cone may be a slightly different shade. Across 50 shirts that's a visible defect. Order full coverage up front.
  3. Assuming stitch count from size. A 3-inch dense crest can carry more stitches than a 10-inch outline design. Size never tells you the count: only the file does.
  4. Quoting before seeing the file. If you don't know the stitch count, you don't know the thread, the time, or the price.
